Stitch files built for caps, not flats
A cap is not a flat garment. It is curved, it has a center seam, a buckram front that pushes back, and a bill that limits how far the cap frame can travel. A logo digitized for a polo shirt will pucker, gap or drift when it runs on a structured six-panel. Every hat file we deliver is built for the cap it will actually run on.
What we do differently on hats
- Center-out sequencing. Stitching starts in the middle of the design and works outward and upward, so the fabric is pushed toward the edges instead of bunching at the seam.
- Cap-specific underlay. Enough underlay to lock the front panel without making the crown stiff or bulletproof.
- Pull compensation for the curve. Columns are widened where the crown curves away, so letters look even from left to right.
- Seam-aware lettering. Small text is shifted or spaced so no stroke sinks into the center seam.
- Clean pathing. Fewer trims and jumps mean shorter runs and fewer thread breaks on multi-head machines.

Flat or 3D puff
Tell us which you need when you order. For 3D puff we widen satin columns, cap the ends and set density to cut the foam cleanly. Not sure which suits your logo? Run it through the 3D puff checker first.

Questions about hat digitizing
How big can a hat front design be?
On most structured caps the front fits about 4.5 inches wide and 2.25 inches tall. Low-profile caps need about a quarter inch less height. Our placement size guide covers every style.
Can you use my existing left chest file on a cap?
It will usually run, but it will not run well. Left chest files are sequenced and underlaid for flat fabric. We can rework it for a cap at a reduced price.
Do you need to know the cap brand?
It helps. Tell us the brand and model, or at least whether it is structured, unstructured or a trucker, and we will set the underlay to suit.
